Common Inventory Management Problems and Their ERP Solutions
Published 7 November 2026 · Cirumtech ERP team
Inventory problems rarely announce themselves. They show up as a customer order you can't fill, a supplier bill for stock nobody remembers ordering, or a stock count that is lakhs of rupees short. Below are the eight problems we see most often in Pakistani businesses, why they happen, and how ERP software solves each one.
1. Stock-outs of fast-moving items
Why it happens: purchasing reacts only when the shelf is empty, and supplier lead times aren't considered.
ERP solution: reorder levels for each item and a reorder report that lists what is running low before it runs out. Purchase orders can be raised directly from the report.
2. Overstocking and dead stock
Why it happens: bulk buying for discounts, no visibility of slow movers, and seasonal stock left over.
ERP solution: maximum stock levels, slow-moving and non-moving stock reports, and inventory ageing, so you can stop reordering, run promotions or return stock while it still has value.
3. System stock doesn't match physical stock
Why it happens: movements not entered, entered late or entered against the wrong item; duplicate item codes.
ERP solution: every movement is a document (receipt, transfer, issue, delivery), a clean item master without duplicates, and regular cycle counts with approved adjustments.
4. Theft, pilferage and unexplained losses
Why it happens: anyone can move or adjust stock without a record, and nobody reviews adjustments.
ERP solution: user rights by role and location, approval workflows for adjustments and write-offs, and a full audit trail showing who changed what and when.
5. Expired, damaged or wrong-batch goods
Why it happens: batches and expiry dates are not recorded, so old stock stays at the back.
ERP solution: batch tracking from goods receipt to delivery, so older batches are issued first and any problem batch can be traced to the customers who received it.
6. Not knowing where stock is
Why it happens: stock is spread across warehouses, shops and factory stores, each with its own register.
ERP solution: location, warehouse and bin management in one system, with inter-warehouse transfers recorded as documents, so total and per-location stock are visible to everyone with access.
7. Stock value in accounts doesn't match the warehouse
Why it happens: the stores and accounts teams use separate systems and reconcile once a year.
ERP solution: an integrated ERP posts the value of every stock movement to the general ledger automatically, so the inventory account and the stock valuation report always agree. See C-BIS accounting.
8. Too many product variants to manage
Why it happens: each size, color and style is created as an unrelated item, or not tracked at all.
ERP solution: parent items with variants, so stock can be seen per variant or summarized per style. This is essential for garments, footwear and retail. See ERP for textile manufacturing.
